How to choose the right corrugated packaging for your product Explore Smithpack's expert approach

02/03/26

Choosing the right corrugated packaging is about much more than just finding a box that fits, it's about protecting your product, optimising your supply chain, and meeting sustainability targets, all while controlling costs.

For packaging buyers working across automotive, pharmaceutical, furniture, or logistics sectors, getting this decision right requires both technical knowledge and an experienced manufacturing partner. With nearly 40 years' experience in bespoke corrugated packaging design and manufacture, at Smithpack, we guide clients through every stage of this process from initial product assessment to ongoing supply-chain support.

Now backed by Grenadier Holdings, we combine deep industry expertise with the scale and capability to serve major industrial manufacturers across the UK.

When specifying corrugated packaging, there are a number of important decisions to make – which is where a dedicated and proven partner like Smithpack becomes a real advantage. In this blog, we explore these considerations and some of the key steps involved.

Assess product needs first

Before specifying board grades or box styles, begin with the unique needs of the product. What are its weight, dimensions, and fragility? How will it be handled during transit and storage? Does it have vulnerable points that need a specific level of protection?

For example, automotive component manufacturers often require corrugated packaging that can withstand repeated handling across complex supply chains that combine manual and automated handling, with precise internal fittings to prevent movement and damage. Pharmaceutical products, meanwhile, may need smaller, robust transit cases with moisture-resistant properties and suitability for cold-chain storage.

At Smithpack, our design team works from product samples to assess these requirements, proposing packaging solutions that balance protection with material efficiency. This assessment phase is crucial to prevent over-specification (and unnecessary cost) while ensuring your product arrives safely and in pristine condition.

Understanding corrugated board options

Corrugated board is one of the most surprisingly diverse materials in the packaging industry, and its strength and performance depend on its structure.

There are 4 main types of flutes for corrugated packaging, which can be used in combination: B, C, E, and F. Grade A is the thickest, at 5mm, while F is the thinnest at 0.8mm.

Each grade serves a distinct purpose. For example, C flute offers good stacking strength and is ideal for most general applications. B and E flute are thinner, making them suitable where space efficiency matters. F flute provides a smooth printing surface for branded packaging.

Single-wall board, with one layer of fluting between flat liners, suits lighter products and standard applications. Double-wall board, typically BC flute combining B and C flute layers, offers significantly greater strength for heavier items or stacking requirements. Triple-wall board provides maximum protection for industrial components or export shipping.

Our strong relationships with major UK corrugated board producers mean easy access to B, C, E, BC, and EB flutings, plus heavy-duty triple-wall options, ensuring the right specification for every application.

Corrugated board specifications typically focus on performance characteristics, particularly BCT (box compression test) values, which measure how much downward force the board can withstand. This objective measure helps teams like ours to select the ideal grades for customer packaging while optimising paper weight and use of recycled content.

Corrugated box types and design considerations

Beyond board specification, the structural design of corrugated packaging influences both protection and supply-chain efficiency. The FEFCO coding system standardises common box styles, from the ubiquitous 0201 ‘American box’ seen in supply chains around the world, to specialist designs like wrap-around cases or die-cut display packaging.

The ideal choice depends on several factors:

Our in-house CAD design service, operating for over 30 years, creates bespoke structural solutions, whether that's custom internal fittings to replace foam inserts, or modifications to standard FEFCO designs for specific handling requirements.

We need to consider branding too. Transit packaging typically uses flexo printing for one or two-colour logos and product information. This printing capability is integrated into our manufacturing process, with advanced production equipment ensuring consistent quality and efficiency.

Sustainability in Corrugated Packaging

Corrugated board packaging already leads on environmental performance, with UK recycling rates exceeding 80%. The material is fibre-based, readily recyclable in household waste streams, and increasingly manufactured from recycled content supporting closed-loop recycling processes.

For packaging buyers under pressure to reduce plastic and improve sustainability credentials, corrugated solutions offer clear and undeniable advantages. Partnering with us means accessing the design expertise to, for example, replace plastic foam with paper-based protective fittings or eliminate mixed-material packaging that's difficult for end-users to recycle.

Material efficiency is another key sustainability advantage with corrugated packaging. Optimising pack design reduces board consumption and transport costs, while selecting boards with higher recycled content helps to further close the material loop without compromising product protection.

Balancing cost with performance

Cost-effective corrugated packaging doesn't mean choosing the cheapest option; it means optimising total cost. A slightly higher-specification board might reduce lost inventory through the supply chain, or product damage claims. Better pack design might enable more units per pallet, cutting transport costs. Stock-holding arrangements can smooth production planning and reduce the pressure on urgent orders.

Our technical team helps customers to understand and evaluate these trade-offs. Sometimes a small design modification or alternative board specification delivers significant savings. The key is looking beyond the per-unit box cost to understand the complete supply-chain impact.

Choosing the right corrugated packaging partner

Technical capability matters, but so too does service. We operate from an impressive 42,000 sq ft manufacturing facility in Kingswinford, West Midlands, serving clients across England and Wales with flexible logistics including Just-in-Time stocking, Kanban delivery, and call-off arrangements. To date, the business has fulfilled more than 466,000 individual orders.

This service-led approach, combined with comprehensive manufacturing equipment, means we handle both high-volume production runs and bespoke, lower-volume specifications with equal efficiency. As part of the experienced Grenadier Packaging group of businesses, we offer enhanced capability and resources whilst maintaining the responsive, personal service that our clients value.
