Corrugated packaging is made by gluing one or more fluted paper layers between flat paper linerboards. The fluting forms a series of arches that behave like columns, giving the material far more strength and cushioning than the same paper laid flat. The result is a lightweight but structurally strong substrate, which is why it protects products through handling, storage and transport.

Choosing the right specification matters more than it might first appear. Under-specify and products arrive damaged, with replacement and carriage costs landing on top of the original spend. Over-specify and you pay for board weight, volume, storage space and transport capacity that the product doesn’t need.

What is corrugated packaging?

Corrugated packaging is packaging made from corrugated board: a paper-based material formed by bonding a wave-shaped fluted layer to flat liners. It is often used for transit cases, retail-ready packs, protective inserts, displays and ecommerce boxes.

Fluting paper is conditioned with heat and steam, passed between corrugating rolls to give it its wave shape, then glued at the flute tips to a liner. FEFCO describes this arched structure as the source of the board's rigidity and resistance, because the arches distribute load in a way flat paper cannot.

The flutes run in one direction. Because the corrugations act as columns, the board resists crushing along the flute direction far better than across it. This is why most boxes are designed with the flutes running top to bottom: it is the orientation that carries stacking load.

Two things are often conflated. Corrugated board is the material; a corrugated box is a product made from it. The same grade can become a plain transit case, a die-cut retail display or a set of internal fittings. 

 

What is the difference between cardboard and corrugated board?

’Cardboard’ is the everyday umbrella term, but ‘corrugated board’ is more precise. Most people saying corrugated cardboard mean exactly what the industry calls corrugated board. 

What’s more significant is the distinction between corrugated board and folding cartonboard. 

Corrugated board has a fluted layer: thicker, with cushioning and compression strength, used for transit and heavier retail formats. Folding cartonboard is solid and flat with no fluting: thinner, takes high-quality print exceptionally well, used for primary retail packaging.

Cereal boxes are cartonboard, but the case they travel in is typically corrugated. Grenadier Packaging works across both, which is why we would rather buyers understood the difference than assumed one material can do both jobs. It usually cannot.

 

 What are the main types of corrugated board?

There are four principal constructions, differing in how many fluted layers sit between how many liners.

No construction is categorically best, because suitability depends on the product, the load and the supply chain.

 

What are corrugated flute types?

A flute profile is the height and frequency of the wave in the fluted medium, designated by letters. The profile influences cushioning, compression strength, thickness, puncture resistance, surface quality, print and space efficiency.

The principle is straightforward: taller flutes trap more air and cushion better; shorter, more frequent flutes give a flatter surface, better flat crush resistance and better print.

How do you choose the right corrugated packaging?

The right specification is built around the whole distribution journey, not just the weight of the product. 

A specification should be validated, not selected from a shopping list. Grenadier's design teams work from actual product samples for exactly this reason: a drawing and a weight gets you a shortlist, but the product in the hand gets you a specification.

 

How can corrugated packaging prevent products being damaged in transit?

Corrugated packaging prevents transit damage through a combination of adequate board strength, correct internal dimensions, control of product movement and appropriate closure. It’s never board strength alone. This is the most common packaging misdiagnosis we encounter.

When product damage is reported, the instinct is to upgrade the board, but often, the board was never the failure point. Damage prevention depends on structural design, correct internal dimensions, eliminating void, dividers and fittings that immobilise contents, edge and corner protection, closure method, palletisation, compression strength matched to real stack conditions, and trialling samples through the actual line and journey.

A poor fit will damage products inside a strong box. Increasing board weight to solve a fit problem adds cost and solves nothing, but a well-fitted pack in an appropriate board frequently outperforms an over-specified pack with a loose fit.

No packaging can eliminate every instance of damage, so the core goal is to reduce it as much as possible.

 

Can businesses reduce packaging costs without compromising quality?

Yes, but the savings usually come from design, right-sizing and reduced damage rather than a cheaper board. The cheapest board and the lowest packaging cost are almost never the same thing.

Cost realistically comes down through right-sizing the box, removing components that exist out of habit, specifying an appropriate rather than excessive grade, reducing dimensional weight, improving pallet and vehicle fill, cutting assembly time, reducing the number of components, designing for automation where volumes justify it, lowering damage and returns, and standardising designs where commercially sensible.

This is best understood as total packed cost: materials, labour, storage, transport, damage and returns combined. Judged that way, a slightly higher specification that removes a recurring damage claim, can be the more cost-effective option. Stock arrangements also affect cost. Just-in-Time stocking, Kanban delivery and call-off arrangements all smooth production planning and reduce the premium paid on urgent orders.

 

Is corrugated packaging sustainable?

Corrugated packaging performs well environmentally compared with many alternatives, but it is not automatically sustainable. That depends on the specification, the design and the disposal route.

The inherent strength is that it is predominantly paper-based and made from renewable, recoverable fibre; widely collected and recycled through established UK infrastructure. The Confederation of Paper Industries reports a UK corrugated recycling rate of over 80%, among the strongest of any packaging material.  

However, recyclability is not unconditional, and coatings, laminates, adhesives and contamination can all prevent a pack being effectively recycled, especially as local collection infrastructure varies. Fibres shorten with each cycle, so virgin fibre is needed to maintain the packaging loop. Comparative claims against other materials depend entirely on the application.

Sustainability, in practice, is an outcome of the whole specification: the material, the design, the amount used, the damage avoided and where the pack ends up.

 

Can corrugated packaging be designed specifically for a product?

Yes. Bespoke corrugated packaging is designed around a specific product, its vulnerabilities and its journey. For many products, it is more efficient than adapting a standard box.

Most bespoke packs are variants of standard FEFCO styles. The FEFCO system standardises common designs, and bespoke work often starts there rather than from a blank sheet.

A designer will consider product shape, dimensions, weight distribution, vulnerable points, internal fittings, opening experience, packing method, retail presentation, printing, palletisation, storage and end-of-life.

Frequently asked questions about corrugated packaging

Is corrugated packaging the same as cardboard?

In everyday UK usage, ‘a cardboard box’ usually refers to corrugated packaging. The difference that matters is between corrugated board, which has a fluted layer and is used for transit and protection, and folding cartonboard, which is solid, flat and used for primary retail packaging.

 
Which type of corrugated board is strongest?

Triple-wall offers the highest compression and puncture resistance. But ‘strongest’ is rarely the right question, because strength has to be matched to the load, stack and journey. Paper grades and box design affect real performance as much as the number of walls, and an over-specified pack costs money without protecting the product any better.

 
Is double-wall board always better than single-wall?

No. Double-wall offers more compression strength and puncture resistance, which matters for heavy loads, tall stacks and export. It also costs more, takes more space and adds dimensional weight. For most transit and ecommerce applications, a well-designed single-wall pack in the right grade performs perfectly well for less.

 
Which flute type should I use?

It depends on what the pack must do. A-flute cushions and stacks well, C-flute is the general-purpose balance, B-flute suits die-cutting and print, while E and F are micro-flutes for retail presentation. Flute alone does not determine performance. Papers, construction and design all contribute.

 
Is corrugated packaging recyclable?

Most corrugated packaging is recyclable through established UK paper-recycling systems, and corrugated has one of the strongest recycling rates of any packaging material. It is not unconditional though. Plastic laminates, certain coatings, heavy contamination and some adhesives can prevent recycling. Designing for recyclability from the outset makes the difference.

 
How can I tell if my packaging is over-specified?

Signs include consistently zero damage over a long period, significant void or filler inside the pack, board weight chosen ‘to be safe’ rather than to a requirement, and a specification that is rarely reviewed. Over-specification won’t be apparent immediately; it shows up as excess material, volume and transport cost.
